Weird one last night. I noticed that the yellow car was buzzing when on the track. The controller wasn't giving a real zero. So I went to calibrate the controllers (APB) and the thing refused to calibrate. It'd take the high value but when releasing to set the low value it just wouldn't accept a value. All the other 5 controllers calibrated without issue. I even tried swapping the controllers around but the same thing happened.

I opened it up but nothing was obviously wrong, the slider was moving fine from one end of the board to the other, all wires were in place.

Anyone experienced this before? Any ideas of fixes (other than buying another...?)

Yep. Happens now and then.
Open up the controller again and clean the sliding resistor plate from end to end on BOTH sides. I prefer a cotton swab with a little INOX on it, and then I use a dry swab to get off as much excess INOX as I can. You can also use contact cleaner or isopropyl alcohol (meths), but I prefer INOX MX3.
Once back together, it will probably calibrate just fine.

For once inox didn't work. Turned out a bit of the metal track connecting the resistor plates to the wiring holes was coming adrift, and the cotton bud helped it fall off. Throttle is now full power or full power!

Wow. I would never have expected that. All mine seem quite permanently attached to the boards.
Any chance of soldering that piece back on? or gluing it? Meths/alcohol should get off the INOX if you need a clean surface to glue to.
